are you sure you are using the correct jigsaw blade m8? ive used a jigsaw on a old pc case and it sailed through it, High Speed Steel blades you need should have HSS written on them, sorry if you do have the correct stuff its just as i say i had no problem cutting my old and fairly thick metal case so i dont understand why you had so much trouble.
the jigsaw i had was very cheap and it said on the box it would cut steel up to 6mm i think so i wouldnt think your jigsaw would be the problem.
i found a jigsaw much quicker and neater than a dremel, i only used a dremel for the little fiddly bits. Got a top of the range jigsaw, and it came with blades; wood, plastic and steel  Ive tried all the steel blades, some work better, it seems that the ones with the bigger teeth work better. Another issue is the vibration going through the case, and my hands Cheers, Sam

actually no, no pics or threads, it's kind of been my little secret, i was just going to reveal it when it's done. Actually, we have pretty different projects, even though its the same basic concept...pc and xbox in the same case. You've got the whole oldschool horizontal case/bondo/hip screen thing going on, with windows and such, where as my case is pretty huge, very vertical, made out of solid metal with tons of solid mesh and stuff, so it won't be as easy to modify the exterior of the case, though i'm still going to do as much as I can...If i try using anything like bondo, that would mean i'd have to paint over my pretty aluminum finish  But I might end up doing that anyway. But my PC is basically a top of the line PC....and there are going to be 8 hard drives in there (totalling over 2 TB!) when all is said and done haha, along with an ati 1900xt and an amd 3800+ venice core, so there will be MASSIVE amounts of heat coming out of that thing. Good thing I've got...7 120 mm fans installed, with the option of an 8th. But, as much modifying as i may do for looks and all that jazz, I'm still kinda going for a stealth look...Kinda. Maybe. I dunno. I really haven't done anything cosmetic on the outside yet. To be honest, even though I've been working on this for a while, i've been moving very slowly cause i've been mega busy, and I haven't done much other than mod the 616t and install that, mount the xbox and psu on the inside, bought parts, and planned out how I'm going to execute the rest of the procedure. Maybe I'll take some pics in a week or so and toss them up, right now I'm just waiting on parts anyway.

haha, yeah, well I'm going to be able to control the speed of four of them. They're insanely loud full blast, but it shouldn't be necesarry to be anywhere near full speed I don't think. Plus, it's not like I had to modify anything to put them in there. The case comes stock with the capability to house 9 120 mm fans, or 5 120 and one HUGE fan. I thought about the possibility of going to watercooling for the PC, I dunno how easy that would be with an xbox in there though...But it might be possible. But that costs money....And I don't have a ton of that right now. Maybe later. I'm starting to change my mind about that whole stealth thing too....Trying to think up a good possible theme. I'm going to end up having like 4 or 5 switches up top on the thing, going to look like a friggin cockpit or something almost haha....actually i was thinking for the xbox power button i could get one of those buttons with the little red covers that you flip open like for firing missiles in a fighter and stuff like that, could go for sort of a fighter jet themed thing, put sort of blades up the sides which would be like wings, or I could go completely insane and try to make little jet engines coming off the sides that woula ctually be subwoofers or speakers or something....but that would cost some money....And add even MORE weight to it. Argh. Although I do have some speakers around here I could steal from....Could be cool....But could also end up looking super dorky and lame. And, that would be a hell of a lot of work. Oh well. I'll amaze people and Pc and xbox lans haha EDIT: oh yeah, and the main reason I haven't posted a worklog is because I know this is probably going to take me a while, so it might be a fairly slow moving worklog....Then again, things are probably about to speed up. Sorry for no update people, my mum went to Vietnam and now im living with my dad all holidays, so wont be any updates for a while. But I did bring my jigsaw and the top of the Xcom Case, and with the jigsaw Im using now, the blade keeps coming off, so unless I can find a better tool to cut with (anyone ??  ) I might have to take it to a mitre 10 and get it cut  Anyway I bought a new headset and it was a bargain, but I dont know how to test it (anyone again??) Also bought orange paint (best colour) and I will be spraying the front panel as soon as controller port holes and button holes are properly sanded. Im also in the progress of making a VGA chord mabob thing (that is the scientific term) and wanted to know where I can get: - a LM1881 chip - 0.1µF capacitors - and if anyone has an old Xbox Video chord spare, can you send me a PM  Cheers, Sam
